So i built this bike a month ago and its been a bit of a struggle but up until a few days ago its been running great.

Setup: 2002 900SS injected 9,100mi. Pod filters, 2-1 shorty looking muffler dumped by the swingarm, powercommander 3, flashed with the K&N, no air box, remus slipons nothing tuned on top of that yet.


I know the pods and realitivly straight pipes are frowned upon, but this has been running great and this issue crept up.


Now I bought it and the fuel filter was clogged, fuel pump had crap in it. was running at 31psi when that was all discovered becasue it ran poorly. I replaced the pump, mounted a fuel filter externally, blew out the lines and replaced the in tank lines. I did not take the injectors off or the "fuel rail" yet. Fuel tank filler/neck has the typical leaky problem I need to address. BUT, I when I washed it I kept that dry and it hasnt been in rain, only morning dew forming, COULD get in there but I doubt it.




The problem. It starts like it always has. Ride away in the morning to work just fine, no bog idle to redline. Low load 20% throttle has a stumble (needs some PC tuning still) but under heavy throttle it runs great, plug is light tan. I ride 10 mins on a highway at 65 steady, get to a toll, stop, boot it and get to the thruway and ride that for 30 mins steady at 6k or so. Booting it here and there to pass, backing off to slow down, no problems. Get through that toll, go to pull away and it bogs like its out of gas under load and decent throttle. very light throttle or idle and its fine and smooth. I do notice some hickups coughing through the TB and the filter when it bogs down here and there. Its so bad I cant hardly make it up a hill. BUT, the odd part is I will boot it while its doing this and it will accelerate 100% fine, then it comes back out of nowhere a second, a minute, or a mile later. Its like off and on. I can ride around off the highway using different throttle positions durring the ride and it doesnt do this. It just seems to do it after a stretch of highway riding.


Plugs have a small brownish spot off the side of the insulator below the electrode off to one side, rest of it is clean and the electrode looks decent, not perfect tan but decent.

thats all I got sofar... any ideas?

Gas tank vent not venting?
i agree with this as a possibility and there are many others as well.

I presume you have not really done anything "techo" since running well and running crap.

Simple as it may be, just lifting the tank for whatever reason then lowering it can result in the fuel lines kinking and resulting in fuel starvation and in the extreme an imploding fuel tank and therefore great expense.

It may not be the solution, but lift the tank then lower carefully and make sure the fuel lines are not kinked as you lower it.

Not sure. how can I tell? It could be since I took that apart too and powdercoated the filler cap and ring. I put it all together as it came apart and didnt coat the vent channel and made sure I put the figure 8 part in the right way too. BTW the lines (not the feed and return) coming out of the bottom of the tank if I remember correctly, dont they just pass though the tank and out to the over flow up top? They have nothing to do with the vent right? I do remember the nipple was broken off one of them on the overflow cap, maybe moister is sneaking in past that?



If its not venting, you think its building vaccum in the tank? If so, when it does this, if I pull over, pop the cap, close it and take off it should go away (atleast for a little while again).

When I ran new fuel lines I ran them long, put the fuel filter under the tank and made 2 generous loops 180 to go back to the motor, no way they will kink or pinch.



Yeah its got to be the vent. It was 86 yesterday when i got out of work, fired it up, blasted away without any issues. Stop and go a bit on the highway ramp in traffic no problems. Rode about 10 minutes highway, got off blasted around some side roads to get on the 45mph road to my shop just fine... then went to wack it on a few miles down the 45mph and got the bog. Pulled over, poped the gas cap. I tried to do it slow and quietly and didnt hear any suction noise, but anyway closed it, fired it up, booted it imediatly and it was fine.


I guess I am taking the cap apart again to see what I did.


to let you know what I am working with... The battery, ECU, Regulator, coils, etc were all mounted under tank where the air box was on a bracket I built on the frame. Entire harness was modded and tucked, facotry gauges ditched for a digital unit, tails a stop turn brake led R6, seats an R6, headlight is an SV, made a front blinker bar. Wheels are getting coated the black color when the tires are cooked off. Primaries and muffler were made from scratch. Its been a long road with this bike, but I feel I know it inside and out now thats for sure.
