06 999s rebuild help

HI All im building a project with a hand full of HS kids and we have to take the motor compleatly appart and split the case(due to the fact that upper motor mount has brokenand needs to be welded) any way im doing this at my home (I lerned the hard way with my first motorcycle club project)
ANy way I was wondering if any one knows of a complete gasket and seal kit avable for the 06 S motor? or do I have to buy everything alacart? Any and all help would be greatly appricated also any part#'s would be great! On another note does anyone have a light weight flywheel forsale for the 999S? I also think i rember that BCM used to turn down the OEM flywheel's on their 853 motors We can do that at the shop so if any one has any magic weight #'s for a 999S motor that may work also since my budget is just about spent untill I sell last years project so the less$$ the better.
Ill post some pics up soon of the engine teardown on our website.

I don't believe that there is a gasket "kit" for the 999 as most of the cases are assembled with Threebond gasket sealer. So you'll only need to purchase the head, base, loads of different color O-rings, etc. Regarding the flywheel. BCM is no longer in biz, I believe Fast by Ferracci or Ducshop can lighten a stock rotor-cost is approx. $75 IIRC.

If your shop at school has the abillity to weld damaged engine cases then taking a standard flywheel and lighten it should not be a problem for your pupils.

I had a look at the pictures, that is not a 2006 model bike btw. That is more like a circa 2003 model bike.

Thanks for the info on the flywheel Ill look their! I was hoping that some one would put the weights of flywheels out! As for the bike you are right the bike is an 03 but I just picked up an 06 S motor to replace the standard motor which I dont have pic's on the sight of yet I figured it would be cheeper to buy this motor than try to budget tweek a stock 999 motor. and since I got the motor for less than Ive seen s cams go for I went with it. I am hoping I can recoop the money by selling the stock motor as soon as we know the S motor is ok.

original 999S Flywheel is 2245g (at least in 2004 model)




I am running a Durbahn Flywheel 254g. Runs great on the track, never used it on the street.

WOW that is one hell of a differance! Is your enging modified or is it stock? just wondering. IM guessing that will be to light for the street. Ill need some rotational mass to keep the thing from stalling but it would be fun for about 1 hr on my ride to work

I was wondering if you've given any thought as to how you will torque that alternater nut. You'll hear all sorts of hair brained ideas, but you must stabilize it with some sort of holding tool. I bought an over priced ducati tool but I'm sure you could check out a photo of this tool and make one. Pro Italia has a catalog of complete tools for the 999 series.

I'm running a Nichols flywheel on my 2003 999 base. It's the lightest on the market, some say it's too light. However I've found no downside to having one. My 999 idles, fine, no stalling issues, etc. It does have a marked improvement in throttle response, revs a bit quicker than stock.
If your going to run a 2005+ engine in a 2003/04' 999 you'll need to replace the stock or if it has one, Termignoni horizontal pipe as it won't fit around the deep sump properly. Other than the deep sump the only diff is the cams and IIRC the cam timing pickup. But you'll most definitely need the proper tool to remove the flywheel. I used a clutch holding tool and a high torque impact gun which whipped the nut right off. But I was told thats a no, no too.

I have that same Durbahn flywheel in my engine and it works just fine. Haven't regretted buying it.

I removed mine with a makeshift holder and an impact tool as well, but then there's reassembly time. 270 Newton meters is nothing to sneez at. One guy suggested that I jam a penny somewhere in the gear chain. I suggest tool #88713.2036
